What does P0380 mean?

A diesel has no spark. It relies on the heat of compressed air to ignite the fuel, and when the engine and its cylinder walls are cold that compression heat leaks away into the metal faster than it can build. Glow plugs solve this: an electrically heated element threaded into each combustion chamber, brought up to temperature before cranking and often held on for a while afterwards to keep combustion stable during warm-up. A control module switches the high current they draw and reports back to the engine controller on whether the circuit behaved.

P0380 says the module found the primary heating circuit outside its expected electrical behaviour — usually current draw that does not match what an intact set of plugs should pull.

The thing that makes this code behave differently from almost every other heater circuit code in OBD is redundancy. There is not one element, there are one per cylinder — four, five, six or eight of them wired in parallel. That means the system degrades rather than fails. Lose one plug on a six-cylinder and nothing perceptible happens; the other five carry the start. Lose three and you get an ugly thirty seconds of white smoke and shuddering on a frosty morning, then a perfectly normal engine. Lose them gradually over five winters, which is exactly how it happens, and the owner adapts to it without ever noticing a change.

That redundancy dictates the test. Do not look for a plug that is bad in the abstract; measure every plug and compare them against each other. Healthy glow plugs read a low resistance — on most designs well under a few ohms — and, more usefully, they read close to the same as one another because they have all aged in the same engine under the same conditions. The outlier is the answer, and this comparison works without a specification sheet.

The cost of this repair is not driven by the parts. Glow plugs live in a threaded hole in the cylinder head that is exposed to combustion, and they seize there. On an engine that has never had them out, a plug can shear off at the body during removal and leave the heating element in the head. Extraction of a snapped plug ranges from a fiddly hour with a specialist tool to removing the head. That risk, not the price of a plug, is what decides how expensive this job turns out to be — which is why it is worth doing the whole set at once when the engine is already apart, and worth asking about extraction policy before agreeing to the work.

Diagnostic steps

  1. 1.Note the ambient conditions. Many glow controllers only run their self-test below a coolant temperature threshold, which is why this code often surfaces in autumn and goes quiet in summer without anything being repaired.
  2. 2.Test the battery and charging system first. The glow system pulls very heavy current, and marginal supply voltage produces circuit faults that have nothing to do with the plugs.
  3. 3.Remove the supply strap or leads and measure resistance from each plug terminal to engine ground, one plug at a time. Record every reading.
  4. 4.Compare the readings against each other rather than only against a specification. An open reading is obviously dead; a plug reading several times its neighbours is dying and belongs on the replacement list too.
  5. 5.Check for battery voltage at the plug feed during the preheat period with the key on. No voltage moves the fault to the control module, its relay, or the feed and ground supplying it.
  6. 6.Inspect the terminals and bus bar for corrosion and for a nut that has loosened. A high-resistance joint on one plug mimics a failing element.
  7. 7.Before removing any plugs, plan for seizure. Soak the threads with penetrating oil, and where possible warm the engine to expand the head, then work the plugs loose in small increments rather than in one pull.

Can I keep driving with P0380?

In warm weather you may not notice anything, because a diesel that is already up to temperature does not need the glow plugs at all. The problem is cold starting. As more plugs drop out the engine takes longer to fire, cranks harder, smokes on start-up and runs raggedly for the first half minute. That repeated hard cold starting is harder on the starter, battery and engine than the plugs themselves ever were, so it is worth fixing before winter rather than during it.

Do I have to replace all the glow plugs at once?

Technically no, but it is usually the sensible choice. They have all been in the same engine for the same number of heat cycles, so a plug that has just failed is a preview of the others. More to the point, the labour is dominated by access and by the risk of seizure, and paying that cost twice for a second plug six months later is poor value. If one has failed and the rest are near end of life, do the set.

Why does this code appear in autumn and disappear in summer?

Because the glow controller usually only exercises the circuit and runs its diagnostic below a coolant temperature threshold. If the weather is mild enough that the threshold is never crossed, the test never runs and the fault cannot be detected. Nothing has healed. The system is simply not looking, which is why a code that cleared itself over the summer tends to return with the first cold snap.

How dangerous is removing a seized glow plug?

It is the main reason this job is priced the way it is. A plug that has been in the head for years can weld itself in place with carbon and corrosion, and pulling too hard shears the body, leaving the element inside the combustion chamber. Recovery ranges from a specialist extraction kit used through the plug hole to removing the cylinder head. Penetrating oil, patience, working on a warm engine and stopping when torque climbs unexpectedly are what keep this from becoming an expensive day.
