P0541: Intake Air Heater "A" Circuit Low
The low-voltage member of the intake heater family, and the one worth taking seriously — the fault that pulls this circuit low is often a relay stuck closed, which leaves a hundred-plus amp heating element energised when nothing is asking it to be.

What does P0541 mean?
Of the four intake air heater codes, this is the one that can describe a condition rather than merely a broken part, and the condition matters.
The module watches the heater circuit by monitoring voltage at a point it controls or senses — depending on the design, either the relay control terminal or the feed side of the element. A low reading means that point is being pulled toward ground when the strategy expects it to be sitting high. Two things produce that. The benign version is a short to ground in the control wiring or a shorted relay coil, which stops the heater working and costs you cold starting. The version that gives this code its severity is a set of relay contacts that have welded closed, so the heavy feed is permanently connected to the element and the sense point sits low because the load is always there.
A welded intake heater relay is not a subtle fault. This element is designed for duty cycles measured in seconds — energised before cranking, held briefly, then cycled off. Left connected continuously it draws somewhere between sixty and nearly two hundred amps for as long as the circuit is live. That flattens a healthy battery in a short time, loads the alternator far beyond its intended continuous output, and puts sustained heat into a component sized for intermittent use, along with the cable, the studs and the manifold around it. Overheated intake heater hardware has damaged manifolds and melted wiring on vehicles left in this state. If the relay is fed directly from the battery rather than through the ignition switch, the drain continues after the key is out.
That possibility is why the practical advice on P0541 is different from the rest of the family. Before planning a repair, find out whether the heater is currently energised when it should not be. A clamp meter on the feed cable with the engine warm and the key off answers it in seconds, and so does a careful check of whether the element and its cable are hot after the vehicle has been sitting. If current is flowing with nothing commanding it, disconnect the relay or pull the feed link until the repair is done rather than driving on it.
Where the fault turns out to be a shorted control wire or coil and the heater is simply dead, the consequences drop back to what the rest of the family describes: hard cold starting, white smoke, a rough first minute, and no symptom at all in warm weather. Both outcomes come from the same code, so the checking is what separates a nuisance from a genuine hazard.
Common causes
- Intake air heater relay with welded or stuck-closed contacts, leaving the element permanently energised
- Control wire between module and relay coil shorted to ground
- Shorted relay coil pulling the module's control output low
- Chafed feed or control cable grounding against the manifold, engine bracket or firewall
- Water intrusion into the relay or its socket creating a conductive path to ground
- Element grounded internally to its housing so it conducts without being commanded
- Aftermarket wiring or an incorrectly substituted relay with a different pin arrangement
- Module output driver failed short, which is uncommon and should only be concluded after the wiring is proven
Symptoms
- Battery flat or badly discharged after the vehicle has been parked, sometimes within hours
- Intake manifold, heater cable or relay noticeably hot when the engine has been off and cool
- Alternator running at full output continuously and charging system warning behaviour
- Burnt insulation smell from the engine bay, or discoloured cable near the heater studs
- Headlights dimming and staying dim rather than dipping briefly at key on
- Alternatively, where the heater is dead instead of stuck on: hard cold starting and white smoke
- Wait-to-start lamp behaving abnormally or not illuminating at all
- Check engine light with otherwise normal running once the engine is warm
Diagnostic steps
- 1.Check first for a heater that is energised when it should not be. Clamp the feed cable with the engine warm and the key off, or carefully feel the element and cable for heat after the vehicle has sat. Confirming or excluding a stuck-on heater is the one step that decides whether this is an urgent repair or a routine one.
- 2.If current is flowing uncommanded, disconnect the relay or remove the feed fusible link before doing anything else. There is no reason to leave a hundred-amp load connected while you work through the rest of the diagnosis, and no reason to let the owner drive on it.
- 3.Command the heater on and off with a scan tool while measuring at the relay control terminal. A voltage that stays low regardless of the command points at the control wiring or the coil; a voltage that follows the command correctly moves the fault to the load side.
- 4.Unplug the relay and measure resistance from the control wire to chassis ground. An open circuit is expected — anything approaching a short confirms the wire is grounded and gives you a specific fault to chase rather than a part to replace.
- 5.Measure the relay coil resistance against specification, and inspect the contacts if the relay is of a type that can be opened. Welded contacts often show visible pitting and heat discolouration, which is worth documenting because it explains the battery complaint the owner reported.
- 6.Inspect the whole run of the feed and control cabling for chafe points where it crosses the manifold, brackets or the firewall. A short to ground is a physical contact and there is always something to find, and repairing the cause matters more here than in most circuits because of the current involved.
Repair cost
$60 – $800
A relay replacement is the usual outcome at $60 to $260 fitted, and it is worth doing with a quality part given what a repeat failure costs. Repairing a shorted control or feed wire runs $120 to $350 depending on how much of the harness must be opened up. If the heater has been stuck on long enough to damage the battery, add $150 to $350 for a replacement, and check the alternator, which will have been working hard. Where heat has damaged cabling or manifold hardware the figure climbs toward the top of the range. Diagnosis is $100 to $190.
